Traction Battery Lifespan: Can You Really Get All 1500 Cycles?
The 6 factors behind the gap between theoretical and real-world traction battery life — and the countermeasure for each.
Manufacturer catalogues promise 1200–1500 cycles for traction batteries; in the field, average life rarely exceeds 800 cycles. The gap hides in usage and maintenance habits.
What Counts as a Cycle?
A cycle is a discharge followed by a full recharge. The catch: a recharge after only 30% discharge also counts as a cycle. That's how daytime opportunity charges quietly consume battery life.
The 6 Factors That Decide Lifespan
1. Depth of Discharge (DoD)
Cap daily discharge at 80%. Continuing to work after the truck's gauge hits red starts irreversible plate damage.
2. Electrolyte Level
Any plate area left exposed is permanently lost. A weekly distilled-water check is the cheapest life insurance there is.
3. Charger Quality
Charger settings should be audited annually against the battery. An old or misconfigured charger kills the battery silently, night after night.
4. Temperature
Every 10°C rise in electrolyte temperature cuts cycle life by roughly 30%. Ventilation in the charging room is mandatory.
5. Equalisation Charging
A monthly equalisation charge corrects cell imbalance; neglect it and one weak cell drags the whole battery down.
6. Idle Periods
A battery stored discharged sulphates. For long idle periods, store fully charged and refresh-charge monthly.
Approaching End of Life
Below 70% capacity there are two options: replacement or regeneration. After a cell-level test we report clearly which path is economical. Request a free fleet analysis.
Frequently Asked Questions
A battery rated 1500 cycles at 80% DoD drops below 1000 cycles with routine 100% discharge. Capping daily discharge at 80% is the single most important life factor.
Failing to finish a shift, longer charge times, overheating and density differences between cells are typical signs. A cell-level capacity test gives the definitive answer.
